Siemens now modernizes basic automation in hot strip mill at Aluminium Norf

Together with Aluminium Norf GmbH located in Neuss, Germany, Siemens Metals Technologies will modernize the complete basic automation of hot strip mill no. 2. This involves converting the initial Simadyn D based equipment installed in 1994 to Simatic TDC without disrupting production. Siemens had previously received an order to modernize the main drives. The conversion work is scheduled to be completed by December 2015.

With the modernization of the basic automation (level 1) of the ingot approach section, roughing and finishing mill, coilers and coil conveyers in hot strip mill no. 2 in Neuss, Siemens and Alunorf will bring another major part of the plant equipment up to the state of the art. Alunorf will convert the process signal inputs and outputs to an intelligent Simatic ET200 process interface system in advance.

The interfaces to the Simatic WinCC operating system, the Siemens process computer system and other parts of the plant will remain unchanged. This will limit the work to integrating the newly supplied systems. This conversion will take place during ongoing production, but it will also take advantage of the regular maintenance shutdowns. The correct functioning of the new systems will be tested in shadow mode which will avoid the conversion causing production outages.

Aluminium Norf GmbH was founded in 1965. It is a joint venture of Novelis Deutschland GmbH and Hydro Aluminium Rolled Products GmbH. Alunorf runs the world's largest aluminum melting plant and rolling mill in Neuss. The company employs over 2,100 people, and sells around 1.5 million tonnes of hot and cold-rolled aluminum strip per annum.

As part of a program of continual investment in its production facilities, Alunorf is currently modernizing the electrical equipment of hot strip mill no. 2. This part of the plant was equipped with Siemens electrical and automation equipment, and brought into operation in 1994.

Siemens' Environmental Portfolio includes products and solutions from all four of the company's Sectors: Industry, Energy, Healthcare and Infrastructure & Cities. Enhancing energy efficiency is a major driver for sustainable development worldwide. And here Siemens is making a key contribution with products and solutions for the entire energy chain offering everything from systems for energy production, power generation in highly efficient combined cycle power plants and wind farms to power transmission technologies, power distribution systems and energy-saving solutions for consumers in industry, cities and the field of transportation. The company's future-oriented solutions also include the intelligent management of energy flows via smart grids and systems to improve energy efficiency in buildings.

Siemens' pioneering role in ecofriendly technologies is illustrated by the following examples. Since July 2012, the company has received 16 orders for a total more than 270 onshore wind turbines in Europe and South Africa. In Düsseldorf Harbor, Siemens is building the world's most efficient and ecofriendly gas-fueled power plant for the Stadtwerke Düsseldorf, a public utility in northwestern Germany. Partnering with Siemens, Taipei 101 the tallest building in Taiwan and the second tallest worldwide has been awarded LEED Platinum certification. The company is also participating in the modernization of Carnegie Hall in New York, one of world's most famous concert venues.

The revenue volume of EUR 33 billion generated in 2012 and the revenue of EUR 3.9 billion from Osram have already put Siemens well on the way to achieving the Environmental Portfolio's growth target for 2014. Initiated portfolio adjustments and innovation-driven impacts have, of course, not yet been taken into account here.

In September 2012, Siemens received two awards for its performance in the area of sustainability. For the first time ever, it was ranked the most sustainable industrial company in the Industrial Goods and Services category of the Dow Jones Sustainability Index, a grouping that includes more than 200 enterprises. Siemens also captured a leading position in the rankings of the Carbon Disclosure Project.

Siemens introduces Circular Palletizing Technology

The ever higher portion of fine and ultra fine iron ore from mining sites means that the palletizing process is becoming more important for ore agglomeration. This has led to an increased interest by steel producers to invest in their own pellet plants to become independent of escalating prices for pellets on the global market.

Up until now, however, space requirements and high investment costs for a conventional plant generally precluded its installation within an existing steelworks.

A new generation of pellet plants featuring a circular induration furnace as its core element is developed by Siemens Metals Technologies.

Referred to as Circular Palletizing Technology this iron ore agglomeration facility is characterized by its highly compact layout and light weight construction design for efficient and cost effective installation at a mining site or within an iron and steel complex.

Pellet production capacities range from 800,000 tonne per annum up to 3 million tonne per annum and the quality of the pellets can be flexibly adjusted according to production requirements.

This solution is based on the well proven traveling grate palletizing process, however, the circularly designed induration furnace greatly reduces the footprint of the palletizing plant. Overall space requirements for CPT are approximately one half of those needed for a conventional pellet plant.

Costs for civil works, equipment and steel structure are reduced accordingly and plant installation can be completed far more quickly.

The circular induration furnace also results in a more efficient utilization of installed equipment because nearly twice the number of pallet cars are always inside of the induration furnace compared to a straight-type induration furnace of the same capacity.

The intelligent and maximized reuse of hot gases minimizes the energy consumption required for pelletizing and, in combination with total recycling loops for waste materials and even steel mill reverts, a low environmental impact is ensured by the process.

The world’s first CPT plant is currently under construction in Odisha in India. Total space requirements for the complete facility, which extends from raw material dosing and balling to process gas cleaning and which also includes a coal gasification plant to generate burner fuel, is less than two hectares. Start up is scheduled for the second half of 2013 after which the plant will be capable of producing 1.2 million tonne of pellets per year

Siemens gearless drive system ordered for Las Bambas copper mine

The Financial reported that Siemens’ Drive Technologies Division has received an order from ThyssenKrupp Robins to supply the gearless drive system for the overland conveyor system for Xstrata Copper’s developing Las Bambas copper mine in Peru. Xstrata Copper is the fourth largest copper producer in the world.

Xstrata gave the go ahead for the USD 4.2 billion Las Bambas project in August 2010. The mine will produce an average of 400,000 tonne of copper in concentrate including significant gold, silver and molybdenum by products and first quartile cash costs. The mine is expected to be commissioned in Q4 of 2014 and reach full production the following year. The Las Bambas mineral resource is currently estimated by Xstrata at 1.71 billion tonne at a grade of 0.60% copper using a 0.2% copper cut off grade.

Las Bambas will be the second Xstrata Copper mine in Peru to use gearless drives from Siemens on its overland conveyors. The first Peruvian copper mine that is utilizing Gearless Drives is the Antapaccay Mine which began commercial operations at the beginning of November 2012. When compared to conventional drive systems gearless drives not only have higher efficiency, availability and reliability but also lower maintenance requirements. Start up of the new conveyor system at Las Bambas is scheduled for 2014.

The overland conveyors at Xstrata's Las Bambas copper mine are being designed and supplied by ThyssenKrupp. Each of the 2 overland conveyors is approximately 2.5 kilometres long and will transport ore from the mine to the processing plant. The belts will be 1,830 millimetres wide travel at 6.5 metres per second and are designed to transport approximately 9,400 tonne of material per hour.

The Siemens drive systems for each of the 2 overland conveyors comprise two low speed synchronous motors each with a total power of 4,400 kW the associated Sinamics SL150 cyclo converters.

Siemens said this gearless drive solution has a number of advantages over the combination of high speed motor and gearbox drives usually used on conveyor systems. The size of the motor is not limited by the size of gearbox available thus eliminating the necessity to install multi motor drives. The power required to drive a belt can be provided by just one drive per belt pulley. This enables the size of the electrical room to be reduced, thus saving space and weight. The elimination of a whole series of mechanical and electrical components increases the reliability and efficiency of the overall system by between three and four percent. Using gearless drives instead of standard motor reducer packages will eliminate approximately 40 bearings and 8 couplings per conveyor.

The maintenance requirements of the drive system are also substantially lower. Gearbox maintenance work alone can amount to up to five percent of the original annual investment cost for each year. Lubrication and gearbox cooling systems together with their maintenance are also obsolete for this solution.

The first conveyor system to run with gearless drives was installed in 1986 by Siemens and ThyssenKrupp in the Prosper Haniel Mine belonging to Deutsche Steinkohle AG.

New bucket charging system automates scrap feed in electric steel plants

A scrap charging system recently developed by Siemens has been used successfully in Riva SAM’s electric steel plant in Neuves Maisons, France, since June 2012.

Simetal EAF Chargeopt helps to optimize and fully automate crane movements during charging. Precisely repeatable movement patterns shorten charging cycles, reduce the need for maintenance and increase operational reliability as well as substantially improving work safety. The plant operator now commands a fully integrated automation system from the scrapyard to the electric arc furnace. Operations are controlled solely by the shift manager from the control room. The time for return on investment is less than one year.

The charging system installed in the Neuves Maisons steelworks includes a laserbased solution specially designed to pinpoint the position of the scrap buckets, and radio sensors which determine the position of the crane in the X and Y directions.

High-precision encoders report the Z position of the crane hook. These data are transferred via an industrial WLAN to a programmable logic controller where they are compared with the ideal pathway templates stored in the controller, which then initiates the necessary crane movements. Siemens supplied the mechanical and electrical equipment as well as the basic automation system. The new charging control and visualization system was integrated into the existing furnace control station interface.

Simetal EAF Chargeopt offers a number of advantages over manual operation. Irrespective of their size, shape or position on the car, scrap buckets are located and picked up precisely by the crane. The movement of the crane to the doghouse, the coupling of the auxiliary crane and the charging of the scrap into the electric arc furnace automatically follow an optimal, reproducible path. This saves time, prevents damage to the equipment and reduces hazards for personnel. Additionally, crane and doghouse movements are synchronized optimally, resulting in power-off-times of less than 1.5 minutes for charging. This increases oven productivity.

The measuring and data transmission systems are designed for use under rough ambient conditions, which boosts the availability of the entire system.

The Neuves-Maisons Works produces wire and reinforcing steels and is part of the SAM Division of the Riva Group, based in Milan, Italy. The plant produces steel in an electric arc furnace with a tapping weight of 150 tons and a ladle furnace. The steel is cast on a six-strand sequential billet casting plant, from which the billets pass to a rolling mill for further processing. A Siemens LiquiRob robot system is in use in Neuves Maisons since March 2010. It automatically takes samples from the electric arc furnace and performs measurements. The Riva Group was the first steel producer in the world to use a LiquiRob on an electric arc furnace.

Siemens introduces laser measurement system aids

Simetal Opal from Siemens Metals Technologies provides operators of continuous casting plants with an integrated laser measurement system for exact alignment of strand guide rollers. The system achieves high measuring accuracy of ± 0.07 mm even under the hostile ambient conditions prevailing in a steelworks. Simetal Opal registers the strand guide rollers current positions and after quality control, saves the measured data in a log file. An intuitive user interface and automated measurement sequences make it easy to use locally and reduce measuring times.

Saved measurements serve as the basis for condition based maintenance of the strand guide system which cuts maintenance costs. The system can be integrated into both new and existing plants.

Nowadays operators of continuous casting systems have to offer a wide portfolio of steel grades and cast cross sections while ensuring reproducible product quality. At the same time system comp1nts have to achieve a long life with minimum maintenance requirements. Precise strand guidance is an essential prerequisite for this, calling for a fast and simple solution for alignment of the guide rollers.

The Simetal Opal system developed by Siemens for this purpose uses a high precision rotation laser whose beams embrace a plane in space. This is used as the reference point for measuring the strand guide rollers. A laser receiver with an integrated microprocessor logs the measured values and transfers them wirelessly To a control unit where they are analyzed and backed up automatically with the aid of the specially designed Simetal Opal software.

For each measurement the system generates a test report that can be archived. This permits a precise comparison of target and actual positions. The system also features intelligent measured data management which can be linked to monitoring the plant's status. This helps the plant operator to observe the required maintenance intervals and creates the foundation for a condition based maintenance strategy. Simetal Opal is part of the higher level Siemens condition monitoring concept for continuous casting systems.

Siemens already uses Simetal Opal in its own production of strand guide comp1nts at the Siemens location in Shanghai.

The laser based Simetal Opal measurement system by Siemens supports operators of continuous casting plants in the fast and precise alignment of strand guide rollers.
